Foldable crates: compact when empty, sturdy in use

When full, foldable crates take up no more space than a standard stackable crate. When empty, they fold down to a fraction of their volume. The difference lies in the sides: they are movable rather than fixed. And that has a direct impact on your return freight, your warehouse layout and the total costs of your logistics chain.

Whether you call them folding crates, collapsible crates, plastic folding crates or foldable containers: the principle is the same. Less space is needed when the crate isn’t full. Greater control over your return logistics.

 

What is a foldable crate?

A foldable crate is a reusable plastic load carrier with movable side walls that folds flat when the crate is empty. When full, a foldable crate behaves like a standard stackable crate: stable, dimensionally stable and capable of withstanding heavy loads. When empty, the crate folds or collapses into a flat shape.

This distinguishes the collapsible crate from a nestable crate. With nestable crates, you slide empty units into one another, but the crate itself does not change shape. With a collapsible crate, the structure folds completely flat. Well-designed models achieve a stacking height of 30 mm when collapsed. That is less than the thickness of your hand.

Industrial plastic folding crates are made from polypropylene (PP) or HDPE. Both materials are impact-resistant, resistant to temperature fluctuations and easy to clean. Most models are suitable for use between 0°C and 70°C and are washable at up to 80°C.

 

Folding crate or collapsible crate: what’s the difference?

The terms are often used interchangeably. There is a technical distinction that is relevant if you’re choosing based on sturdiness or speed of handling.

In a folding crate, the long sides consist of two parts with a hinge point in the middle. The short sides fold inwards first. The long sides then fold in half. This mechanism results in a lower stacked height and makes the sides structurally sturdier during intensive daily use.

In a snap-fold crate, the side walls are made from a single piece. The walls fold inwards as a whole. The locking mechanism is integrated into the handles or on the inside of the long wall. Snap-fold crates are quicker to operate and are well suited to high handling speeds in distribution environments.

Both variants are fully stackable with standard Euro-norm crates and can be folded flat when empty for return transport.

 

How much space do you save with collapsible crates?

Foldable plastic crates offer an 80 to 87 per cent reduction in volume when folded, depending on the model and the ratio between wall thickness and internal volume. That figure translates directly into transport costs.

Suppose a lorry is returning with 1,000 empty crates. With a standard stackable crate, each crate takes up its full volume. With folded crates, 5 to 6 times as many fit into the same load space. Fewer return journeys. Lower fuel costs. Lower CO₂ emissions per crate.

This benefit counts double for supply chains with a closed return loop, such as retail, fresh produce distribution or e-commerce fulfilment. Every empty crate that has to be returned is a cost. Foldable crates structurally reduce that cost.

 

When should you opt for foldable crates?

There are three situations in which foldable crates offer a clear advantage over fixed stacking crates:

1. High return frequency of empty crates 
If you pay for return volume in a lorry or van, foldable crates are the immediate solution. The savings on return transport recoup the higher purchase price of foldable crates within a demonstrable timeframe, provided there is sufficient volume.

2. Limited storage space for empty crates 
Warehouses where empty crates are temporarily stored benefit directly from the reduction in volume. Folded crates can be stacked up to five times higher within the same metre of shelving space as rigid crates.

3. Seasonal or fluctuating volumes 
Businesses in the fruit and vegetable, floristry or retail sectors experience peak periods during which the number of crates fluctuates. Foldable crates take up less storage space during periods of lower volumes.

Stackable folding crates are less suitable if the crate is in continuous use when full and is never or rarely returned empty. In that case, the advantages of a rigid nestable or stackable crate outweigh those of a folding crate.



Stackable folding crates to Euro standard: what you need to know

Most industrial folding crates comply with Euro standard external dimensions: 400 x 300 mm, 600 x 400 mm or 800 x 600 mm. These dimensions are not arbitrary. Euro-standard crates fit seamlessly onto standard pallets, roll containers and racking systems. Five 600 x 400 mm crates fit exactly side by side on a Euro pallet. This eliminates wasted space in the load compartment.

Stackable collapsible crates are fully stackable with all other Euro-standard crates of the same basic size. When empty, they fold flat, but the Euro-standard external dimensions remain the same. This means you can use folding crates and rigid stackable crates interchangeably within your system, without any compatibility issues.

For automated environments, such as roller conveyors, ASRS systems and shuttles, dimensionally stable Euro-standard folding crates are suitable, provided the model has been tested for dimensional stability under repeated loading and folding movements.

 

The Foldaway: a foldable crate from Didak Injection

The Foldaway is the foldable crate that we have developed and manufactured ourselves. The design is the result of a collaboration with product design agency Artori, based on a benchmark of existing models on the professional market.

Three features set the Foldaway apart from standard folding crates:

20% more compact when folded than other models on the professional market. The stacking height when folded is 30 mm. This is the lowest figure available in the segment.

100% recyclable, made from a single type of material, including the label. No mixed materials in the construction or labelling. At the end of the crate’s life, the entire product is returned to the recycling stream as a single unit.

RFID tags and in-mould labels are available as standard. Traceability from crate to delivery, without external stickers that peel off or are difficult to remove.

The Foldaway is produced using 100% green energy, via Didak Injection’s own Albertstroom biomass power station and its solar panel programme in Grobbendonk.

The ergonomic handles are designed for quick destacking and efficient stacking. That may sound like a minor detail. But in a warehouse where 500 crates are moved every day, the cumulative time saved per operation really adds up.

Foldable crates in the food and industrial sectors

Foldable plastic crates are used systematically as the primary load carrier in four sectors:

Fruit, vegetables and fresh produce: Foldable crates for fruit, vegetables and flowers are perforated to allow ventilation. The perforations help keep fresh produce fresh for longer by allowing air to circulate. Return freight is a daily reality in the fruit and vegetable supply chain. Retail and e-commerce The supply of goods to shops via closed crate pool systems utilises foldable crates for the return journey. The crate is transported full from the distribution centre to the shop. Folded flat and empty, it is returned on the same lorry.

Industry and intralogistics Folding crates in an industrial warehouse are stackable when full and can be folded flat during periods of low utilisation. They can be used in order picking, internal transport and staging areas for dispatch.

Pharmaceuticals and cleanrooms Closed HDPE folding crates are cleanable and suitable for controlled environments. Traceability via RFID makes the crate suitable for use in regulated logistics flows.
